Nope I measured the box on the back of my 40 and it's well over 4". And that's the next size over a nano box. I tried my nano box, but that won't fit over the lip.

I have a few overflow boxes here and one of them is the pf1800? I think that's what it is? Anyways its exactly 3" wide so it would fit.

I'm confused why an overflow box will work but drilling the tank won't? If you have room for an overflow box you'll have room for a bulkhead with a 90 on it. My tank with bulkhead and slip 90 is 2" wide.

1" bulkhead. I'm sure you could go with a 1.5" and still have room

Ok, spur of the moment today, I decided I was gonna build a couple of overflows using some plexiglass I bought for my sump. What I've done so far is 3/4 box (no bottom or the panel that would be against the glass) with partitions for the u tube. Dimensions are 9x2 1/2x9 deep.. Haven't done the bottom cause Ii want to drill holes before gluing it on. What I'd like to do is put 2x 3/4" bulkheads in each one. I don' believe I'd be able to fit 1". Also what I'd LIKE to do is instead of making it a complete box, I'd like to just silicone it without that last panel directly to the side glass. If this would work it would fit just right. Is this idea legit? Would this work? Would silicone be strong enough to hold it up? Would 4 3/4" bulkheads be enough fllow? Somebody PLEASE tell me this will work! I'm getting sick and tired of trying to figure out how to do the plumbing!

I wouldn't trust it by silicone holding it to the glass and no back panel, if you're wrong you'll end up with 15 gallons of water on the floor. Figure 3 in the link you attached is your best answer. Drill the tank and make an internal overflow box. It's the best and easiest. I've only flooded my floor twice...both times with an external overflow box. I'll never use another one.
If you absolutely don't want to drill the tank then make the box correctly...just my friendly advice.
