is the seal on the inside of the glass? Yep I would assume you checked, but I guess I shouldn't, the the glass smooth there the gasket sits? Some times in drilling it can chop a little, that would cause a leak

I'd replace it and fix it the way you said you should have. you have probably over tightened it by now and it will continue to leak. Tractor Supply sells bulkheads pretty cheap. take it apart right now and fix it right you'll be glad you did

Fixed the issue. Burrs on the inside of the flange from manufacturing caused the problem. Thank you to Jason for findinding the burrs while he was at my house altering the overflow box.

I just had the same issue with 2 1.5" bulk heads from BRS. I remembered this thread and went back to find it. My bulkheads had some pretty significant burrs and I was able to fix the problem. Thanks for this thread.

I have a pile of used bulkheads if anyone needs... the used ones are great because you know they dont leak. just use new gaskets (I also have a few of them) I dont bother with the hardware stores anymore. I found building my new setup the pool store is allot cheaper and closer to me just in piping,1" id spaflex for example. lows/home depot-is around $3-$4 a foot, pool store- is $1.39 a foot
